Welding machines are widely used in metal fabrication, construction and manufacturing fields. During long-term operation, they may encounter various malfunctions such as no power output and unstable welding arc. Timely diagnosis and troubleshooting can ensure normal operation, reduce downtime and extend the service life of the equipment. Below are the causes and corresponding solutions for typical faults.

1. The welding machine has no power

This fault means the device fails to start up, with no indicator light on and no response after power connection. It mainly relates to power supply lines, switches and internal circuits.

Possible causes

  • External power supply failure: Tripped circuit breaker, blown fuse, loose power socket or damaged power cable.

  • Main power switch damage: Internal contact ablation or poor connection of the machine’s power switch.

  • Internal fuse burnout: The built-in safety fuse blows due to instantaneous overcurrent or short circuit.

  • Loose or detached internal wiring: Vibration during use leads to disconnected wiring terminals inside the machine.

  • Serious internal short circuit: Damaged main circuit board, transformer or rectifier components.

Troubleshooting steps

  1. Check the external power circuit first. Confirm whether the general distribution box circuit breaker is closed and the socket works normally. Replace damaged power cables in a timely manner.

  2. Inspect the machine’s power switch. Toggle the switch repeatedly. If there is no clicking sound or the indicator remains off, replace the faulty switch.

  3. Power off the equipment completely and check the internal fuse. If the fuse is blown, replace it with a fuse of the same specification. Do not use wires or fuses with higher current parameters instead.

  4. Check all internal wiring terminals. Re-tighten loose connectors and reconnect detached wires.

  5. If the above checks show no abnormality while the machine still has no power, there may be a short circuit in internal core components. Stop using the machine and contact professional maintenance personnel for inspection and repair.

2. Unstable welding arc

An unstable arc is a frequent problem during welding. It manifests as the arc flickering, jumping, breaking randomly or generating abnormal noise, which directly affects welding quality and workpiece forming.

External and operational factors

  • Unstable input power: Voltage fluctuation or insufficient power supply capacity.

  • Improper parameter setting: Mismatched welding current and voltage, unsuitable arc length.

  • Poor contact of welding accessories: Loose connection of welding torch, worn electrode holder, or poor contact between ground clamp and workpiece.

  • Dirty workpiece surface: Rust, oil, paint and oxide layers on the welding position hinder current conduction.

Equipment and consumable issues

  • Welding wire or electrode problems: Low-quality consumables, uneven wire feeding or damp electrodes.

  • Damaged welding torch: Blocked wire feeding tube, worn conductive nozzle or loose torch internal parts.

  • Internal component aging: Aging of the reactor, circuit board or transformer inside the welding machine, resulting in unstable current output.

  • Gas supply abnormality (for gas-shielded welding): Insufficient gas flow, air leakage in the gas pipeline or mixed air in the shielding gas.

Troubleshooting steps

  1. Verify the power supply. Use a multimeter to detect the input voltage. If the voltage fluctuates greatly, switch to a stable power circuit or add a voltage stabilizer.

  2. Adjust welding parameters appropriately. Refer to the equipment manual to match current and voltage according to the workpiece material and thickness, and control the arc length within a reasonable range.

  3. Check conductive connections. Polish the contact surface of the ground clamp and the workpiece to remove rust and dirt, and tighten all joints of the welding torch and cables.

  4. Clean the workpiece thoroughly. Remove oil, rust, paint and other impurities on the welding area before operation.

  5. Replace or sort out welding consumables. Use qualified dry electrodes; for wire-feed welding machines, clear the blocked wire feeding tube and replace the worn conductive nozzle, and ensure smooth wire feeding.

  6. Inspect the gas system for gas-shielded welders. Check gas pipelines for air leakage, adjust the gas flow to the standard range, and exhaust the mixed air inside the pipeline.

  7. If the fault persists after the above operations, inspect the machine’s internal electrical components. For aging or damaged parts, arrange professional maintenance and replacement.

3. Other common minor faults and simple solutions

Excessive spatter

It is usually caused by mismatched current and voltage, damp consumables or poor shielding gas effect. Re-adjust parameters, replace dry welding wires or electrodes, and check the gas supply.

Overheating of the machine body

Long-time continuous operation, blocked heat dissipation holes or internal fan failure will lead to overheating. Stop the machine for cooling regularly, clean dust on heat dissipation parts, and repair the cooling fan in time.
